Definitely some sort of bug, might be related to pocketing faces that are very small. Pretty much the wrong tool for such small faces though. I tried the inside cut tool instead and it works just fine for many of those holes, but the right tool is the plunge hole tool. Easier and quicker to set up and does a better job of making holes than any other tool.

Well me and my buddy in crime worked on the new hold down and spoil board Saturday, we both looked at is and decided we over thought the peg holes. we just needed the corners on the spoil board
and the peg holes on it since the material being cut will be on it. we surfaced it down 1/32 but still have about 10 thou rise from left to right. and we still cant get any help out of the blonde.

Well, on closer inspection, I was already on 800, so I went to 400,with some small improvement.
I tried putting the current up,2.8 up to 3.2A, no different.
In desperation I replaced the 24volt supply with the 48 volt supply I have ready for the new machine.
That helped, but even with a cut of .2mm it would only get about 3mm or so in depth before breaking a bit or going off line.
I have calibrated it as best I can, but i still get slightly oval holes.
Before this some holes were more rectangular than round
The only reason I am cutting aluminium is to get the plates for my new machine.
A new package of bits arrived & performance lifted.
I now have the 2 gantry plates which will be serviceable if not pretty.
The new machine is a lot like Frankinator, so I'll be able to cut new ones. I have reached the conclusion that my beloved OX is only for light work.
I don't believe the steppers are powerful enough & the flex is on the high side as well.
I don't have the hard wheels.
Basically I an asking far too much from it in its current form.
I finished the cuts with Estlcam with the trochoidal cut which is a lot more forgiving to a bit of flexing, but it needed manual intervention in spots.
I wouldn't go through this again for anything!
    Thanks for all your assistance.
I hope to start publishing the new machine soon & then I'm sure you will see the results.

I am using the nema 23 steppers from the store and a 24v 10amp supply and cutting aluminum. every machine is different. I broke bits because the plunge rate was to high, I think I was using about 5 inch per min
    when not ramping.

I've got the earlier Nema 23 steppers which are half the torque of the ones you are using. I've got the big ones for the new machine.
I am very jealous of you on a few points. You have a buddy that works with you...Gold!
You can get assistance at work ie. someone to talk to...more Gold.
You have a blonde "Lay About"...more Gold.
I'm in a retirement village where nobody is interested in tech stuff, so I work alone with my limited skill set.
I don't know anyone outside the village who is interested either
Pets aren't allowed here, so no blonde!
I'm not complaining, just explaining why I envy your situation & so much appreciate the input from you & David.

here is the files we used to create the hold down and the waste board. I tried the cheap board but after a little cutting oil they swell up. I picked up 3/4 inch
sanded plywood for this round. then we mounted the spoil board and surfaced it 1/32".
